Let's set up the history then we'll get on topic

Well we started with the simple... and that didn't last very long

Sears Alum Jack

http://i99.photobucket.com/albums/l311/cjclark69/BDM/SearsLift008.jpg

Then the big step to what I have now called the single best tool I have ever purchased!!

For about $1100 it gets dropped off like this
http://i99.photobucket.com/albums/l311/cjclark69/BDM/Lift/Lift003.jpg

Un pack it and start to set it up
http://i99.photobucket.com/albums/l311/cjclark69/BDM/Lift/Lift005.jpg

Its up like this
http://i99.photobucket.com/albums/l311/cjclark69/BDM/Lift/Lift015.jpg

I wanted more space...so I supersized it with side extensions
http://i99.photobucket.com/albums/l311/cjclark69/BDM/Lift/Lift018.jpg
http://i99.photobucket.com/albums/l311/cjclark69/BDM/Lift/Lift020.jpg

It works so great!!

So the garage starts to see more and more work...

Certainly its seen alot in its life....

Now that was good. But I had plans to make it better. I didn't like the way you had to get off the bike, hold it with one hand while you spin on the front wheel vice... scary biz and not worth the risk.

Got a Condor Wheel Chaulk with chopper bar, and 2 different front tire setups

Mount that on the lift

Mount the trailer adapter so I can use the condor both on and off the lift

Install the adapters to the condor for the trailer hookup

Also mounted a nice vice on the lift... very usefull.

Puts me at about $1600 into the lift. But damn it works so well!!!!

here we go again... this time my neighbor, aka Sgt, with his and mine limited amount of compatitable free time... my neighbors 04 Honda Shadow Sabre 1100 spent about 5 days on the lift....

I don't mind and I don't charge. I figure if the owner works on it with me its no charge. You want to drop off and pick up when done... I need at least food and drink.

Anyway... here we go...

Two words; Baller. Status.

Questions;
How easy is it to clean off the top part when you spill oil, lube, brake fluid etc? Can you just tip it like a tow truck bed and hose it off?
I see it has wheels on one end of it's base and a handle on the other, how much does it weigh? Easy to move around?
I see electrical cords in a couple pics, it has a power lift mechanism? If so, can it be lifted manually if the powers out for some reason?

1. Its a glossier style black diamond plate. Really smooth so it wipes up really easy. I usually clean it off with windex and a rag.

2. It weights like 700# or about 1 harley! :D On the painted floor with no bike on it... it slides around pretty well. Plus as you can see the in the first slightly assembled pic of it... it came with a hand truck that helps roll it around on those wheels. Their real is to roll when the lift goes up and down.

3. The electric cords are just for the battery tender or my little heater (its cold here in the winter). The lift is 100% air powered.

Couple of comments.

1. That lift is seriously bad ass. I'm envious of such a sweet setup.
2. No way in hell I'd put that chopper on the Sears jack. No fucking way.
3. Gas, I love you buddy...but I cannot stand the look of choppers.
4. Sportsters are uglier than Choppers.
5. Your chop looks way cooler after the rebuild.

1. I agree, but I see you still have to use other jacks to lift the bikes up for some work.
2. Again, I agree completely. Looks unstable.
3. I must disagree on that.
4. Yes, but have you seen the Nightster? I hate sportsters, but do like the Nightster.
5. Agree, but the little headlight looks odd on that big bike.

True, but I was really surprised by how stable the jack is. Plus, most of the weight is centered on the jack so it should be very stable.

Does the garage floor next to the lift count?

a few buddies showed up for lets see.... Honda jetting, AIH jetting and carb adjustment, new brake pads front and rear, and new brake fluid.

So I went from bike to bike, wrenched and gave directions...

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Nick/5bikes004a.jpg

Then another HD showed up... thankfully much like the wife's bike under the cover. The HD's were the only bikes out of the 5 that didn't need a wrench! There goes that old saying!!!

At the end of the day or allowed time the only thing that got done on my bike was making it worse but we got their bikes done. Oh well... another day tomorrow.

i am hitting VIR on July 5th so either i do the adjustments now or after.. it runs fine now so no need to bust ass or anything - would be nice to run through it and make sure everything is tip top but also a chance of having issues, etc. i am probably all but out of time.. i have oil to change the oil but that will probably be the extent of my track prep.. and of course if my plan goes right and i get my R1 soon the R6 and work on it will be low priority.. either way i will come out and check out your lift soon..

Well the "Project Bike" that was shown above is a 1981 Honda Nighthawk 650.

Its my neighbor's, Sgt, buddy's bike. It was sitting at his fathers. Hasn't been rode in 2 years and even then was barely rode. It only has 17XX miles on it. It was running well on 3 out of 4 cylinders. Got it to run on the 4th cylinder by letting it warm up. So the carbs need to at the very least be pulled and cleaned. Probably need to be sync'ed.

The front brakes were drained cause a caliper was holding up. However, it looks like the front calipers are one piece. So I don't think they can easily be rebuilt. The rear brakes are mechanical drum brakes.

It obviously will need oil changed, could use some new front blinker covers.

The owner just started a new job, has no money to spend, so LOW budget. And he just wants it to run so he can ride it to work (5 min ride from his home). He has ZERO dollars into it before we start.

So here's the bike before. Understand it won't look any different after.

ditch that bitch ass airbox and put some individual filters on that thing....or better yet, some stacks! 1981...hmm, probably got smog stuff on it, cap all that crap off, yank the busted ass turn signals off, lose the mini ape's and put some superbike bars on there, hit the front fender, exhaust, and anything else that used to be chrome with some steel wool, and boom! sweet budget custom hondog

Dnyce

cheap oil, cheap fluid, generic filter-20bucks max
bars are 15new, filters like 25. atleast take the air filter out the airbox.

do both calipers not release? how long has it been sitting?

2yrs-hmm, try to flush the whole system. sounds retarded, but i took a piece of flat metal, bout 1/8inch thick, stuck it between the pads and pumped the brakes , then forced it back out and used a screwdriver to pry the pads apart and do it again. did that a few times, bled the brakes until the fluid was relatively light again, and that fixed my buddys stuck caliper. oh and i hit it with a hammer a couple times at first.

i think i got some individual filters and some bars from my bike if he wants em.
i got clip-ons now and they kick fuckin ass

Well Wed I get a call from a buddy. Tuesday night my buddy had to limp his bike home, cause his clutch "went out". Wanted me to come over and check it out.

Adjust the clutch
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Doug/TravelWrench003.jpg

But this ain't good!!!
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Doug/TravelWrench008.jpg

Especially when you still got this!!!
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Doug/TravelWrench009.jpg

Finally get it adjusted in tight... pull the lever... POP and then no more movement which we find out cause the ball ramp is already fully extended. One of 2 things wrong... broken carrier or tranny nut loose and basket moving. Bike is under warrenty... he says... FUCK it, he's got a few other things that he's been putting off (non riding problems) so he'll take it in. OK I say... reminding him it could be something simple but we would have to bust open the primary... he says... FUCK it.. take it in.

That was it... packed up cause after 20 mins of being at his house, I got another guy calling me about his bike dead at his buds house. Turns over but no sparky! Peace out current guy... here I come to bike #2. WTF!

To finish one bike story I'll skip bike #2 for now.

Calls around Thursday and Friday trying to get figure out what dealership to take it to... but they all say it will be at least a week before they look at it... which will mean no bikey thru 4th of July w/e. FUCK...right?

So tonight he calls... he got pissed and took it apart him self.... pulled the outer primary, pull the diaphram spring... tranny nut hand loose!!! Tighten it up... put it all back together... BAM... job well done. He calls me a few times during the night to ask questions while I'm working on bike #2 again... and tells me how much it sucked to not have a lift or jack. Clutch plates kept falling out, oil everywhere, pure suck! But job is done, tomry he gets some primary oil and takes it for a spin in between rain storms.

Bike #2 (American IronHorse Legend (red chopper) pictured earlier in this thread) Wed night...

Got there...

no sparky
gettin gas
carb sprayin
start turns like crazy
power at the coils

No service manual... hell AIH don't even make one for his bike!! WTF

With no service manual, I got no idea what to look for to help trouble shoot these electronics. If its not mechanical and you don't have a service/shop manual, you are completely lost.

BUY YOUR DAMN SERVICE MANUALS PEOPLE!!!!

I tell him I think its his ignition, cause if it was the coils I don't think both coils would go at the same time. He tells me it was running like shit last week in Mrytle after he got caught in the rain. But without anything to help troubleshoot I got nothing but ideas on throwing parts at it from educated guess.

Thursday he calls a few dealerships and they tell him they are 99% sure its the "igniter" which I said "that's a fuckin fancy ass name for an ignition (Jackasses)". $134 + S&H = $150 part to get down and dirty!! So we are planning on going to get the bike and trailer it to his house.

He gets there... it starts up. Guess the damn POS igniter dries out enough to start. We get to his house and tear into it... find the ignitor and check it out a bit... nothing obvious... put some dielectric on the connection... put it all back together... doesn't start. FUCKIN POS!!!

Friday he calls the dealership that has it in stock in fuckin Texas... orders the damn part. Sense he's down... we figure we'll tackle into his ever problematic clutch problems that he's had the entire time he has had the bike (bought it used).

So Friday I go back over there and start rippin into it...

Checked the clutch cable actuator... all good. But clutch just pure sucks!!!

Well tore the the primary apart...

Outer gone

No carrier scars on the primary as the tranny nut told.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Nick/TravelWrench016.jpg

The AIH clutch basket and carrier are so much stronger looking than the Baker DSSC setup on stock big dogs and this one is great condition

My prediction to the problem. The clutch fibers are gone. IMO I didn't have my mikes so I couldn't check their thickness. But I don't believe there is enough measurement between the segments on the fibers. Also, noticed while pulling the plates... they were sticking together REALLY bad/well.

As I have stated before... I needed to get the owner to cough up any money on the project. The owner is my buddy, Sgt's, friend. Well the owner decided he didn't want to put any money into it... so we put it back together. The work that was done may have been in vein, but could be picked up where it was left off. BUt till then... it sits all empty and drained of life... so sad...

Now onward to bikes that make progress...

After I got measurements on the Primo clutch pack in Chopper Nick's AIH. I was even more pushed away from the idea of the clutch itself being the problem. Went back to some of the other components. Ball ramp good. BUt then once I cleaned it up a bit and at the suggestion of some other guys I went at the throw out bearing. It looked ruff, but didn't realize how bad till we got it apart!!!

WOW!!!

Got the rod back in and the ball ramp back on
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Nick/TravelWrench028.jpg

Adjusted it and it seemed better. To me, still not 100%. Will take it for a test ride once we get the ignition replaced. If not the ends of the clutch rods are worn a bit... and this will be the next attack.

So the ignition that we were hoping to get in from FedEx today, wasn't in... but no reason we couldn't get a jump start (no pun intended)...

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Nick/TravelWrench033.jpg

Removed the rear wheel to gain access to where AIH put the ignition. Yep on the front of the rear splash gaurd. Just out of reach of getting to it from above the tranny.

I may end up with something similar by next year when the R6 ends up as as racebike... which is quite possible.

The honest truth on that particular bike is it needs a new set of carbs or at least a carb rebuild kit, new front calipers and maybe some new brake pads. That is just at first glance without riding it or truely getting into it. For me to even consider riding it anywhere.

Had Sgt's Honda Shadow back up on the lift. Needed the anti-freeze changed out, clutch adjusted, and new motor oil. Nothing too bad.

Strip it down...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sean/Fluids001.jpg

Pull the side cover to full clutch adjustment
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sean/Fluids002.jpg

Drained the anti-freeze, flushed it all out with distilled water (twice), letting it cool down each time before refilling. Then put in Engine Ice over regular green. Should be a nice improvement. Also, some new Amsoil and a new oil filter.

The reason why we had to pull the tank is to get to the damn rad cap!!

Ya know... even though that Dave guy is a carrot snapper he's still a good bud. So I'll forgive the carrot offenses and he can get in some lift time.

He shipped me a box of his oils, and other various mods he wanted to get install. He put in some more carrots even after I told him my eye sight was fine...

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Dave/BigDay007.jpg

Then we pulled the plugs to drain the oil from the oil bag and primary..,

Pulled the inspection cover on the primary... checked the chain and it was good (by feel only thru that stupid small hole). But wanted to double check and make sure sense he has never saw the inside of his primary. Plus check that DREADED tranny input nut.

We decide to check the tranny nut, just as I did last weekend on T-Mack's mstiff. Loosen the clutch freeplay, loosen the clutch rod adjustment, pull the diaphram spring.. So I get my 30mm for the nut... the big bar... have dave grab the rear brake... I put the wrench on it... lay my hand on it and it spins... HAND FUCKIN TIGHT!! WTF!!! Another bad dog tranny nut!!

Hook up the scavenger and run out a quart of garbage oil from the oil lines and case

Clean up the K&P filter...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Dave/BigDay009.jpg

BAM... that service is D.O.N.E.

Onwards and upwards...

We do my newest mod, which is to double nut the exhaust flange bolts for added security that you won't loose one

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Dave/BigDay037.jpg
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Dave/BigDay038.jpg

Then I remember that I heard a noise coming from Dave's bike yesterday. It sounded like a loose and rattling exhaust baffle... so I look up... and looksy at what I see
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Dave/BigDay010.jpg
Broken baffle, the only thing holding it in, was what was left of the bolt, and the only thing holding the bolt in was the heat shield keeping it from backing out...

So we covered it and then taped over it... will need to possible paint it the next time we pull the tank.

It was cool to be wrenchin all day, riding may be better, but you got to take care of your buds. Looks like neighbor Tom with his Ultra Classic and Seatmaker's Ridgeback are next on the agenda...

Well neighbor came over today with his black cherry pearl 2002 HD Ultra Classic.

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar004.jpg

He just got the paint job done... to include this sweet subtle airbrushing

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar003.jpg

But to install this nice LED lighted trim on the front fairing. The universal wiring harness was complicated till I cut it open to aid in figuring it out.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar005.jpg

Off with the fairing...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar006.jpg
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar007.jpg

After some time temp wiring it, getting it straightened out, shrink wrap the wiring, then bolted up...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar008.jpg

It looks great and really trims out the fairing to windshield area.

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar011.jpg

Plus the outer LEDs blink with the turn signals.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Tom/LightBar012.jpg

Was easy to do but ensuring the wiring was correcy thru every step made it time consuming...

Going to paste over my post on today's wrenching day....

Can't believe I'm first back to the thread....

Well we had our wrench day. I got mine and wife's bikes out of the garage and ready for the boys. It didn't turn out to be much more than wrenching, the weather was dull and shitty but it was at least dry so guys started to roll in...

Chopper Dave was first on the scene
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708001.jpg

So we got him up on the lift and started into his shifter linkage
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708002.jpg

The differences are more than just style...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708003.jpg

Once we got the new heims on the linkage and mocked it up... BIG PROBLEM. The new hotness hits the jug fins. Try to find an offset, we had one from an old shifter in my spare parts... but need a longer bolt for the tranny arm... well off goes Dave and Uma in the SS to the hardware store and to pick up some beer...

Meantime while this is going down... we hear a pack of dogs coming... Big House, Big Al, Seatmaker, and Mudslinger show up... man o man you could hear them coming!!!

Big House goes straight to work on Big Al's new HID kit
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708004.jpg

Gut da bitch
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708005.jpg

I think Big House has done this a few times....
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708006a.jpg

Then Cutter and Kam show up... start checking out what's going on

Big Al, Seatmaker (standing), Big House (working), Mudslinger, Cutter
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708007a.jpg

Out front it was an array of bikes...

House, Mine, Uma
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708008a.jpg

Mud, Kam, Cutter, Seatmakers (ready for its lift time)
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708009.jpg

Then Mad Dog (from New York) shows up. He was un-sure if he was going to, but this morning decided to make the trip. He was camping over in Canada and rode the extra 1.5 hr to come over and hang out. I give him BIG props for the ride and effort. It was good to meet him, and I'm sorry I wasn't more hospitable due to being busy with the wrenchin.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708012a.jpg

So I got Dave's lower wiring harness (only a few connectors) shrink wrapped, also pulled his gas tank again to get his speedo off, shrank wrap those 2 connectors, tek sealant sprayed the back of the tach, and re-assembled it all. Just to clear him off the lift so we could get Seatmaker up... we moved his aside till we figured out the shifter linkage.

Got Seatmakers Ridgeback up...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708011.jpg

And here's why...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708013.jpg

Nice hole from a sissy bar bolt, and it also fucked up the belt.

So within a matter of a few mins, Seat, Dave, and House got the rear wheel off. Kam and I get the exhaust off, the clutch rod out, and the front pulley cover off. Then we get the ball ramp removed, and clutch cable out of the cover.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708015.jpg

During this process I was injured. The damn dog must have liked its scrapes and scars... I started to bleed out... damn...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708017.jpg

Here's the cultrip to the pain for Seat and now for me...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708016.jpg

But after I bandaged up my vageen I pressed on..
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708018.jpg

I think while I was busy some of the other guys were bored or somin... who knows...
mud, seat, cutty, mad dog
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708019.jpg

After Kam and I get the clutch cable threaded back into the cover (what a fuckin bitch). I get the ball ramp greased and re-installed and the cable hooked up.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708020.jpg

A few of the guys took off, cause of other engagements, but we kept on wrenchin...

Uma picked up some pizza for us boys that were left, we ate a few slices then pressed on.

Back to Dave's bike... all they could find in the thread pitch and length was this zinc hex head... it will do for now...
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708039.jpg

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Sep%2008%20Day/092708044.jpg

After that, it was just Seat, House, me and Uma. Seat and House adjusted House's final belt tension and we decided to hit up a local bar to watch the end of the UofM game. It was a good day... and I hope everybody ended up ok with their bikes that got worked on. Glad I could help. Everybody else that showed up to help and hang... good to see you. We got a heck of a good group here in Michigan!!

Thanks to my wife, for helpin out with store runs, beer run, pizza run, taking pics, and just being ooo soo cool. Good women are hard to find!!

And I'm thankfull for having good neighbors... cause you get this many bikes out front... and its not quiet!!

Think that about covers most of it. Its been a quiet year really...

I have a 2002 HD Deuce on the lift now that I'm doing a ton of stuff to. Probably my first real paying gig. Going thru the bike a ton and fixing anything I find. Its being done for a friend who's fixing up her uncles bike while he's overseas in the military.

Dont have any pics uploaded yet...

Are you using it to stash and seperate bolts or are you just ready to bake at a moment's notice?

May not be for a while. My in-laws just gave me a boat so that will keep me busy during riding season. Michelle's grandfather died a month or so ago so her parents got a ton of money and bought themselves a new boat. So I got a 20 year old hand me down ski boat out of the deal. It was free so I can't complain.

If you are ever interested in wrenching on boats though, your always welcome over here.

Ya know and if you remember this is NOTHING compared to my bike build. I did this for the "customer" and to share. I have been sending updates on the bike. There is no rush and I have a great budget that wont limit me. But I am trying to come in way under budget. Cause they gave me a budget that was way higher than expected.

As far as time. This is nothing. When I do a how to. I will spend a solid 2-3 hrs in just the how to. Not including the job itself.

Also, I use my old d.camera in the garage only. I don't need high res and I dont care about my grease paws all over it that way.

Tigger... you should do a how to for the job. This will help direct you in taking your pics. Get pics of tools in action with notes of what tools used for each step. I have done TONS of how to's. People really appreciate it.

Great pics! Obviously this bike had been seriously neglected.

Yeah, but not anymore... not while in my garage. But with all its neglect. It still runs very well.

It holds stuff like axle grease, grease gun, mobil 1 syn grease, loctites, never sieze, light bulbs, a c-clamp, silicone, tire repair kit, gas detector liquid (snoop), and maybe a few other things... that's just off the top of my head.

Do you need a pic?

Update from Friday:

Well I'm a bit disappointed in the HD service manual. It gives me next to nothing on trouble shooting these pieces of the speedo/gas problems.

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Paul%2002%20HD%20Deuce/IMG00153.jpg

And this is the only piece that they give any info on for checking the parts

The clip on the back of the swivel of the gauge sending unit was loose. I checked the range operation with ohms and it seems to be in the range specified in the book. The wiring don't look bad at first glance. Need to check for proper voltage on bike and check fuel gauge operation. But with what numbers? The manual gives me nothing.

Same goes for the speedo not working. Nothing for troubleshooting in the manual. Tells you how to remove it but that's it.

Saturday update:

Well I got it figured out. Spoke to the mechanic at the dealer. he gave me a couple a tips. I also found out that if you want electrical help you need to purchase a seperate electrical manual. They are published yearly so I bought one for my set of 2009s. But onward to this project.

First... on the gauge sending unit. He agreed the loose clip I tighted on the pivit pt may be causing some issue. But he said in 2002 or 2003 there was a service bulletin to trim the excess off the float arm. The 1/4" excess hangs up on either full or empty on the inside of the tank.

So I did trim it
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Paul%2002%20HD%20Deuce/PaulsDeuce052.jpg

Test it by moving the float by hand... Works. Re-installed with a new gasket (old one was dry rotting) and new replaceable sealing screws.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Paul%2002%20HD%20Deuce/PaulsDeuce053.jpg

BAM... works with a full tank of 93 octane mixed up with some seafoam.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Paul%2002%20HD%20Deuce/PaulsDeuce056.jpg

Second, the mechanic informed me that when cleaning a HD speedo sensor that you must never touch it with your hands, where clean rubber gloves, and clean with brake clean and soft cloth (like microfiber or diaper towel). So if it wasn't screwed up before (proven later it was) then cleaning it with a shop rag would damage it. (I dont get it that but will use caution when handling one in the future. He says its most likely the sensor cause I told him it was covered with shavings when I removed it. So I picked up a new one, which also is a improved (supersuicided version). (pointing at new one)
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Paul%2002%20HD%20Deuce/PaulsDeuce051.jpg

Got it wired in and yes officer I know how fast I was going.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/Paul%2002%20HD%20Deuce/PaulsDeuce054.jpg

So I buttoned up the project and calling this one a success. Got everything fixed, tuned, and polished up. All at 50% the budget I was given.

Idk a great deal on those older bikes. That being said they are simpler to work on. But like each bike I work on, it's a learning expierence. The education that each bikes gives me, makes me want more of it. I guess its this obession or passion that makes me go back, even when the bike may fight me. I love the sense of ackomplishment when I'm done.

I've bought a manual for every vehicle I have owned, and as long as you follow the directions you really cant go wrong. The books aren't perfect and there is some knowledge and tricks of the trade you need to know on your own, stuck bolts, gasket removal, random stuff like that, but for the most part everything is straight forward.

Just dealt with that trying to raise the SV back to stock height. Yea it's the stuff I need to learn on my own that I don't know. The guy I rode with today rode the SV while I was on his and he got off and said I need to fix the front end and I didn't even know anything was wrong. I'm used to riding it as is and having no help when I have questions.

Stuck bolts suck, you need to use a good penetrant, wd40, liquid wrench, or PB blaster (best).

VERY TRUE... best thing to do when you get a stuck bolt is go buy some PB BLASTER... a 6-12 pack... and a burger or two... spray... open a beer, start on the burger... when your done with the first beer... go back... spray some more pb blaster on it... and continue...

I don't recommend anything more than a 12 pack... as some how... my buddy in AK got the beer and pb blaster confused... hilarity ensued

A quick add in. I did the work and created a how to to install it... so the names and shit won't make sense to you.

How To: Install your Karata Open Belt Primary [with OBS]

So you have a new fancy Karata Belt Drive (http://www.karata.com/) for your BDM.

More specifically one of these http://www.karata.com/intimidatorbigdog.htm

What a batch of SIIICK HOTNESS! Right?

Hats off Jim at Karata. This is my first hands on expierence with his products. AMAZING! The invisible starter, solid piece backing plate inner primary is an nice chunk of metal. WOW!

So let's get it installed...

Bike and financing of this adventure provided by Trainguy!

His 2008 K9 prior to said HOTNESS.

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata002.jpg

Drain your primary oil for the last time.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata003.jpg

Remove the outer primary
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata004.jpg
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata005.jpg

Loosen clutch freeplay on the down tube & pull the clutch rod. Notice I only pulled it far enough to clear the end of the trans input shaft. Barely enough room to do so behind the V&H BR2 pipes.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata006.jpg

Pull the side covers to gain access to the starter

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata011.jpg

Pull the four 1/2" bolts holding the diaphram spring on
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata012.jpg

Also, loosen the primary chain tensioner shoe.

Remove the pressure plate (set aside cause you need to reuse the clutch rod cup from the throw out bearing assembly).
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata013.jpg

Grab your impact and remove the motor/crank nut (standard thread) and the clutch basket nut (left handed thread).
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata014.jpg

Now slide the entire assembly off the shafts and set aside.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata015.jpg

Bend flat the locking tabes on the inner primary mounting bolts (8).
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata017.jpg

Remove the 8 - 1/2" bolts holding the inner primary to the motor and trans. Also, the 2 allens on the front of the primary to motor. Once these are pulled, remove the inner primary and put away.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata018.jpg

The scraps of war
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata020.jpg

At this point be sure to clean off the threads on the 2 shafts for proper adhesion of the red loctite.

During assembly please take use of your provided Karata instructions. This is not an attempt to circumvent these vital instructions. Just to aid.

Pull all the o-rings on the trans and motor (only 1). This includes the dime sized mounting o-rings, and shaft input o-ring. The motor has 2 more dime sized o-rings and the large black o-ring on the outer ring. These will not be re-used.

continued

Karata says to loosen the trans mounting bolts to ensure proper alignment and fitment. We trial fit the inner primary a few times and once torqued into place checked the mating surface of inner primary to motor & trans with a feel gauge. They need to be perfectly flush.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata021.jpg
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata023.jpg

Be sure to use red loctite and torque these mounting bolts to bdm specs.

Install the provided motor and trans spacers on the shafts.

Motor:
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata024.jpg

Trans:
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata025.jpg

Slide the pulleys on the shafts, check pulley alignment with a straight edge. Then we red loctited and torqued the provided motor and trans nuts. Checking pulley alignment once again. This is also covered in the Karata instructions.

http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata027.jpg

Install the clutch plates and pressure plate (with re-installed/re-used bdm cup placed into the pressure plate)
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata026.jpg

As you can see we chose the medium grade 80 lb green springs.

Slide your belt on the pulleys. Take note that Karate suggests against using any screw driver prying. A rubber mallet and/or your hand will do the trick. This is true. It goes on with ease.

At this point either install your pulley covers or continue and install your OBS bearings and OBS plate.

To install the OBS, its a simple matter of bolting the bearings to the pulleys with the ten 1/4" stainless steel bolts. Sliding the plate onto the bearing supports, which can be tricky but not hard. A little finese.

Top it off with the caps and six 1/4" bolts holding the plate on.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata028.jpg

Now if this don't tweak you, then you're dead.
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata029.jpg
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/DJ/Karata031.jpg

Another great project. What a FANTASTIC mod and a great product!

So is there any performance gain in putting on an open primary? It looks heavier that the stock setup. ie, more rotational mass producing less overall power.

marko138
11-20-2009, 09:32 AM
Heavier? At the common weight of those bikes would it really matter?

Gas Man
11-21-2009, 04:57 PM
no its usually lighter. Plus you have less rotational mass because the belt weights almost nothing. The chain is a double chain and weights a crap load. I guess there may be less drive train power loss due to this but nothing I have saw in factual print.

Yep, just a qrt. In a primary there is no need for more. The chain and clutch just have to pass thru it and fling it all around.

Ya know... being summer you can expect more rotation of the regular bikes aka the guys I ride with. Caveman brought over his 08 Ultra. It needed some "once over" being he bought it used. Also a complete oil change, scavenger, trans and primary oil changed. Clutch adjusted, rear air suspension adjustment, rear belt deflection check/adjust, replace/adjust highway pegs, remove front bumper, lube pivits, check fasternors, etc...

It's no wonder why it takes us 4 hours.

Well of coarse we do have some fun while we're at it...

Can you fit a 240# 6' guy in a Little Tikes plastic kids car? Yes, YES you can!
http://i99.photobucket.com/albums/l311/cjclark69/Lift%20Wrenching/utf-8BSU1HMDAwNjcuanBn.jpg

And you can't always drink beer. Sometimes you need to hydrate. Too bad when the guy you were just making fun of is the guy you ask for a water. You should expect something like this...

Nice cup Caveman!
